Bosch Fuel Injection Pump Repair, Overhaul and Calibration

Einspritzpumpen Manufaktur NRW is a specialised workshop for the technical inspection, condition assessment, repair, complete overhaul, reconditioning and test-bench calibration of mechanical Bosch fuel injection pumps.

We work on mechanical Bosch inline and individual fuel injection pumps for classic vehicles, commercial vehicles, agricultural and construction machinery, industrial units, marine applications, generator sets, and medium- and large-diesel engines.

Our objective is not simply to replace seals. The decisive task is to restore the mechanical, hydraulic and governing function of the fuel injection pump in a technically sound and verifiable manner.

For an initial technical assessment, please provide clear photographs of the complete injection pump, its identification plate and all visible part numbers, together with details of the engine, application and reported fault.

Inspection, Repair, Overhaul and Calibration

Inspection, repair, overhaul and calibration are different technical services. Not every fuel injection pump automatically requires the same level of work.

Technical Inspection and Condition Assessment

The purpose of the technical assessment is to establish the actual condition of the fuel injection pump.

Depending on the pump type and the reported damage, the assessment may include:

  • identification of the complete pump version
  • verification of the identification plate and part numbers
  • checking direction of rotation and number of cylinders
  • assessment of governor and drive configuration
  • visual inspection for damage, corrosion and leakage
  • checking for missing or unsuitable components
  • inspection for previous repairs or modifications
  • checking free mechanical movement
  • preliminary test-bench operation, where technically possible and justifiable
  • cleaning and complete disassembly
  • precision measurement of critical components
  • identification of wear, corrosion and material damage
  • assessment of spare-parts availability
  • evaluation of technical and economic repairability

With historical or heavily damaged injection pumps, a reliable assessment is often possible only after cleaning, disassembly and measurement.

Acceptance of a fuel injection pump therefore does not constitute a promise that it can be repaired or overhauled technically or economically.

Condition assessment is an independent technical service. The work involved in cleaning, disassembly, measurement, testing and documentation remains chargeable even when a complete overhaul is not subsequently carried out.

Targeted Repair

A repair is intended to eliminate a clearly identified and limited fault.

A targeted repair may, for example, be appropriate in the case of:

  • localised external leakage
  • damaged seals
  • faulty operating or control components
  • a clearly identified governor fault
  • defective ancillary components
  • individual damaged or missing parts

A limited repair is recommended only when it is technically justifiable and the overall condition of the fuel injection pump permits it.

Where there is advanced wear, corrosion, unequal fuel delivery or an unknown repair history, a complete overhaul is often the technically more appropriate solution.

Complete Overhaul and Reconditioning

During a complete overhaul, the fuel injection pump is not merely resealed externally. It is fully disassembled, cleaned, measured, technically assessed, rebuilt and then adjusted on the appropriate test bench.

All accessible mechanical, hydraulic and governing assemblies are included in the assessment.

Worn or damaged components that are technically required are replaced or reconditioned after approval. Where original parts are no longer available, reproduction may be considered after technical evaluation.

Test-Bench Calibration

Calibration is the final technical adjustment and verification of the fuel injection pump under defined test conditions.

Depending on the pump type and the agreed scope of work, calibration is carried out using:

  • available manufacturer data
  • suitable test specifications
  • clearly assigned technical specifications
  • available engine data
  • or an expressly agreed customer specification

Where unambiguous original calibration data is no longer available, the technical reference to be used for testing and adjustment is agreed before final calibration.

Technical Identification of the Bosch Fuel Injection Pump

A technically correct overhaul begins with the unambiguous identification of the fuel injection pump.

Bosch injection pumps with a similar external appearance can differ significantly in their technical configuration. Differences may include:

  • pumping elements
  • camshaft profiles
  • fuel-delivery quantities
  • direction of rotation
  • governor version
  • shut-off mechanism
  • automatic timing device
  • lubrication system
  • rated speed
  • engine output
  • intended application
  • marine, industrial or vehicle configuration

The external shape alone is therefore not sufficient for a reliable technical assignment.

For identification, we require as much of the following information as possible:

  • complete Bosch type designation
  • Bosch part number
  • additional OEM or engine-manufacturer numbers
  • engine manufacturer and model
  • number of cylinders
  • engine output
  • rated speed
  • application
  • direction of rotation
  • governor version
  • known test or calibration data

If the identification plate is damaged, illegible or missing, the pump is assessed using all available technical features. In such cases, however, unambiguous identification is not always possible.

Bosch Fuel Injection Pumps We Work On

Our focus is on mechanical Bosch fuel injection systems in different sizes and for a wide range of applications.

Bosch M Fuel Injection Pumps

Bosch M pumps were used in numerous passenger-car, commercial-vehicle and special applications. We work on both standard and mechanically modified versions.

Bosch A and MW Inline Fuel Injection Pumps

Bosch A and MW inline fuel injection pumps are used, among other applications, in commercial vehicles, agricultural machinery, construction equipment, industrial units and stationary diesel engines.

Bosch P Fuel Injection Pumps

The Bosch P pump family includes numerous versions for commercial vehicles, industrial engines, marine engines and large-diesel applications.

For identification, we use the complete Bosch type formula, part number and engine version. Simplified collective labels are not sufficient for a technically reliable assignment.

Bosch P9 Fuel Injection Pumps

Bosch P9 fuel injection pumps were developed for high-output medium- and large-diesel engines. They are used in applications including marine propulsion, power-generation plants, industrial units and stationary installations.

Overhauling these pumps requires suitable workshop equipment, appropriate test-bench technology and experience with historical large-diesel fuel injection systems.

Bosch P10 Fuel Injection Pumps

Bosch P10 fuel injection pumps are used, among other applications, on various MWM and Deutz large-diesel engines.

Different pump versions exist depending on engine family, output and number of cylinders. V16 engines frequently use two related fuel injection pumps as one complete system.

Bosch ZWM and PF1 Pumps

Mechanical Bosch ZWM pumps and PF1 individual fuel injection pumps can also be technically inspected and worked on, subject to their configuration, condition and spare-parts availability.

Complete Fuel Injection Pump Overhaul Process

The precise scope of work depends on the pump type, condition, application and the agreed technical task.

1. Technical Identification

The pump type, part number, engine assignment, direction of rotation, governor configuration and application are recorded first.

2. Incoming Inspection

The fuel injection pump is checked for externally visible damage, corrosion, missing parts, seized components and previous modifications.

The incoming condition may be documented photographically.

3. Functional or Preliminary Test

Where the condition of the pump permits safe operation, a functional test or preliminary test-bench run may be carried out before disassembly.

A test-bench run is not performed where it would present a foreseeable risk of additional damage.

4. Complete Disassembly

The fuel injection pump is disassembled into inspectable assemblies and individual components.

Component assignment, assembly condition and visible deviations are documented during this process.

5. Cleaning

Housings, assemblies and individual parts are cleaned using suitable processes to remove fuel residues, oil, corrosion and deposits.

Depending on the component, parts-washing processes and ultrasonic cleaning may be used.

6. Measurement and Component Assessment

Precision components are checked for dimensional accuracy, wear and suitability for reuse.

Depending on the pump version, the following components may be assessed:

  • pump housing
  • camshaft
  • bearing journals and bearing locations
  • roller tappets
  • pumping elements
  • control rack
  • control sleeves
  • valves and valve seats
  • delivery valves
  • springs
  • levers and linkages
  • governor components

Not every defect is externally visible. Cracks, corrosion, dimensional deviations and previous improper machining frequently become apparent only after complete disassembly and cleaning.

7. Technical Review and Approval

Following the condition assessment, the following points are established:

  • which components can be reused
  • which parts must be replaced
  • which parts can be reconditioned
  • whether suitable original or replacement parts are available
  • whether reproduction is necessary and economically reasonable
  • which technical specification will be used for calibration

8. Replacement and Reconditioning of Components

Technically unsuitable or worn components are replaced or reconditioned after approval.

Subject to availability and agreement, the following may be used:

  • new original parts
  • new-old-stock parts
  • suitable replacement parts from other manufacturers
  • professionally reconditioned components
  • inspected historical components
  • reproduced components

The specific selection of components depends on the pump version, application, availability and agreed scope of work.

9. Reassembly of the Fuel Injection Pump

After component inspection has been completed, the fuel injection pump is assembled professionally.

Mechanical base settings, component assignments and functionally relevant adjustments are restored during assembly.

10. Internal Base Setting

Where provided for the respective pump type and defined by suitable technical data, the internal base setting, start of delivery and internal pump assignment are checked or adjusted.

The final engine-side installation timing is set during installation in accordance with the engine manufacturer’s instructions and is not automatically included when an individual pump is sent to our workshop.

11. Test-Bench Calibration

After assembly, the fuel injection pump is tested and adjusted on the appropriate test bench.

Depending on the pump type, the following may be checked:

  • delivery quantity of each pumping element
  • cylinder-to-cylinder fuel-delivery balance
  • idle behaviour
  • part-load ranges
  • full-load delivery
  • governor function
  • governed cut-off speed
  • starting excess-fuel function
  • shut-off function
  • repeatability of measured values
  • external tightness
  • mechanical running behaviour

12. Final Inspection

The fuel injection pump leaves our workshop only after successful verification of the agreed or available adjustment and functional values.

Test-bench calibration confirms the operation of the tested injection pump under the documented test conditions. It is not a general assurance regarding the condition of the complete engine or installation.

Bosch EPS Test Benches and Calibration Equipment

Suitable Bosch EPS test benches and specialised test-bench equipment are available for testing and calibrating mechanical Bosch fuel injection pumps.

Depending on the pump type, the test equipment enables controlled assessment of:

  • fuel-delivery quantities
  • balance between pumping elements
  • speed-dependent behaviour
  • governor function
  • starting and full-load behaviour
  • shut-off mechanism
  • repeatability
  • tightness
  • mechanical running behaviour

Professional calibration is not limited to setting one total fuel-delivery value. The interaction of all pumping elements, the governing mechanism and the different operating ranges is decisive.

Particularly with large multi-cylinder pumps, even small deviations between individual elements can cause uneven cylinder loading, elevated exhaust-gas temperatures, smoke or altered engine running behaviour.

Dedicated 16-Cylinder Fuel Injection Pump Test Bench

For large fuel injection pumps and mechanically coupled pump systems, we operate a dedicated 16-cylinder fuel injection pump test bench with 16 graduated measuring cylinders.

The test bench was designed for large multi-cylinder fuel injection systems and includes:

  • 16 separate measuring positions
  • reinforced test-bench construction
  • increased rotating mass
  • an extended pump bed
  • capacity for large inline fuel injection pumps
  • testing of mechanically coupled pump systems
  • comparison of all 16 pumping elements within one test sequence

This equipment allows large Bosch P, P9 and P10 fuel injection pumps, as well as related tandem pump systems, to be tested.

V16 Pump Pairs and Tandem Pump Systems

On various V16 engines, the fuel injection system consists of two mechanically interacting injection pumps.

In such cases, both pumps should be supplied together whenever possible.

Only when both pumps are available can we:

  • compare the technical condition of both pumps
  • identify different levels of wear
  • match their fuel-delivery quantities
  • check mechanical assignments
  • assess the complete pump system as one related unit

A pump tested individually is not automatically synchronised with an unknown or unavailable second pump.

Spare Parts for Historical Bosch Fuel Injection Pumps

For many older Bosch fuel injection pumps, certain original components are no longer available through regular supply channels.

This particularly affects historical industrial, marine and large-diesel injection pumps that have been in service for several decades.

Depending on the project, our technical spare-parts strategy may include:

  • using suitable new-old-stock components
  • reconditioning reusable parts
  • assessing available used components
  • measuring damaged components

A historically available component is not automatically still suitable for technical use. Age, storage conditions, corrosion, material condition and dimensional accuracy must be assessed before installation.

Where required components are no longer available, we assess the feasibility of technical reproduction.

Reproducing historical fuel injection pump components is not simply a matter of copying their shape. Material, hardness, surface quality, tolerances, lubrication and interaction with the existing original components are decisive.

Not every component can be reproduced in a technically or economically reasonable manner. Feasibility is therefore assessed individually for each project.

For this work, we require clear information regarding:

  • available cooling capacity
  • permissible continuous load

Increasing fuel delivery alone does not constitute a complete engine calibration.

For performance adjustments, the engine, turbocharger, injector nozzles, charge-air cooling, fuel supply, exhaust-gas temperatures and mechanical load capacity must be considered as one complete system.

Output, torque or fuel-consumption values are binding only when they have been expressly agreed as a contractual specification.

Distinction from the Condition of the Complete Engine

Successful testing and overhaul of a fuel injection pump confirms the function of the pump within the agreed scope of work.

It does not constitute a general statement regarding the condition of the complete engine or installation.

Before an overhauled fuel injection pump is installed, the fuel system and related components must be inspected professionally.

Contamination, metallic debris, water, corrosion or unsuitable fuel can damage an overhauled fuel injection pump again within a short period of operation.

Professional Installation and Commissioning

Overhauled fuel injection pumps must be installed by qualified technical personnel.

Before commissioning, the following points in particular must be checked:

  • cleanliness of the fuel system
  • condition of fuel lines
  • condition of filters
  • suitable fuel quality
  • correct direction of rotation
  • correct lubrication
  • proper pump drive condition
  • correct coupling alignment
  • engine-side injection timing
  • governor and linkage adjustment

  • free movement of the shut-off mechanism

If unusual noises, leakage, governor problems, smoke or abnormal temperatures occur, the engine or installation must be stopped immediately.

A pump under complaint should not be opened, adjusted or worked on by third parties before the technical issue has been discussed with us.

The fuel injection pump must be drained as far as technically possible before shipment. Open connections must be sealed against dirt, moisture and foreign objects.

The customer is responsible for suitable, secure and transport-resistant packaging.

Frequently Asked Questions

Can you repair every Bosch fuel injection pump?

Not every injection pump is technically or economically repairable. A reliable statement is often possible only after identification, cleaning, disassembly and measurement.

Condition, completeness, spare-parts availability and available technical data are decisive.

Can you simply reseal an injection pump?

A limited resealing repair may be possible if the overall technical condition of the pump permits it.

Where wear, corrosion, unequal fuel delivery or damage to mechanical components is present, resealing alone is not sufficient.

How much does an injection pump condition assessment cost?

The cost depends on the pump type, size, contamination, required extent of disassembly and the necessary tests.

A small vehicle pump requires a different level of work from a large P9, P10 or V16 pump system.

The scope and cost of the assessment are agreed before work begins.

Does every injection pump have to be completely disassembled?

Complete disassembly is not automatically required for every task.

However, disassembly is often unavoidable for a reliable assessment of internal condition, a complete overhaul or a dependable evaluation of wear and corrosion.

Can an injection pump be calibrated without the original test sheet?

Calibration is meaningful only when a reliable technical reference is available.

This may consist of manufacturer data, historical test specifications, clearly assigned pump data or expressly agreed customer specifications.

Without reliable reference values, unrestricted standard-specification calibration cannot be promised.

Can you test Bosch P9 and P10 fuel injection pumps?

Yes. We specialise in the inspection, overhaul and test-bench calibration of large mechanical Bosch fuel injection pumps.

Depending on pump configuration and available data, this includes Bosch P, P9 and P10 fuel injection pumps.

Can two injection pumps from a V16 engine be tested together?

Yes. For related V16 pump pairs, both pumps should be provided whenever possible.

Only then can the condition, delivery quantities and mechanical assignment of the complete system be compared and matched.

Can obsolete spare parts be reproduced?

For unavailable components, we assess the technical possibility of reconditioning or reproduction.

Whether reproduction is reasonable depends on component geometry, material, hardness, required tolerances and economic effort.

Can I send my fuel injection pump from another country?

Yes. Fuel injection pumps and individual components can be sent to our workshop in North Rhine-Westphalia, Germany, from Europe and other countries by prior arrangement.

For international projects, shipping, packaging, customs clearance and return transport must be agreed in advance.

Can an overhauled injection pump be installed immediately?

The pump is tested and calibrated in accordance with the agreed scope of work.

Engine-side installation, injection timing, injector-nozzle inspection and cleaning of the fuel system must be carried out by qualified personnel.
