Marine Diesel Fuel Injection Problems - Diagnosis and Repair

A Technical Starting Point for Smoke, Uneven Exhaust Temperatures, Poor Starting, Power Loss and Irregular Engine Operation

A marine engine symptom is not automatically proof of an injection-pump defect. Mechanical fuel injection is part of a larger combustion system that includes injectors, fuel supply, injection timing, compression, air supply, turbocharging and the engine control or governor arrangement. Correct diagnosis begins by separating the symptom from the assumed cause.

Our marine service is not limited to one pump manufacturer or one engine family. Depending on pump design, condition, technical documentation, spare-parts availability and suitable test-bench adaptation, we assess, overhaul, repair and calibrate mechanical fuel injection pumps from Bosch, LÓrange (also searched as L'Orange), Kugelfischer and other manufacturers. We accept enquiries for mechanical fuel-injection equipment used on all categories of marine engines operating either at fixed speed or across a variable speed range, including main propulsion, auxiliary, generator and other shipboard duties. Common Rail systems are not part of this service scope.

Uneven Exhaust-Gas Temperatures

Significant cylinder-to-cylinder temperature differences can be associated with unequal fuel delivery, injector condition, nozzle behaviour, compression differences, valve condition, charge-air distribution or other cylinder-specific causes. If pump delivery is suspected, the pump should be assessed together with the available engine data and, where practical, the related injector set.

Black Smoke Under Load

Black smoke can indicate over-fuelling, poor atomisation or insufficient air, but it is not specific to the injection pump. Turbocharger condition, charge-air restriction, injection timing, nozzle condition and actual engine load should also be considered. A test-bench calibration can verify pump delivery but cannot compensate for an air-system or compression problem.

Hard Starting or Delayed Firing

Starting problems can involve low-speed pump delivery, injector leakage, poor atomisation, fuel drain-back, incorrect timing, low compression, weak starting speed or temperature-related engine conditions. Historical pumps that have been stored for long periods may also suffer from corrosion, sticking control components or internal deposits.

Unstable Speed or Hunting

For fixed-speed generator and auxiliary engines, speed instability can be especially noticeable because the engine is expected to hold a narrow operating range. Possible causes include fuel-delivery irregularities, sticking pump control mechanisms, governor or actuator issues, fuel-supply disturbances and load-control behaviour. On Deutz 528/628 engines, for example, the Woodward governor is a separate engine-mounted component and must be considered independently from the pump itself.

Poor Load Acceptance or Reduced Power

Reduced power can result from insufficient fuel delivery, incorrect delivery balance, injector problems, restricted fuel supply, timing, air-system limitations or engine wear. We use pump identification and test-bench measurement to determine whether the injection pump is delivering consistently within the verified technical target values available for the application.

High Fuel Consumption

Fuel consumption should be interpreted with engine load, vessel operating profile and mechanical condition in mind. Injection equipment can contribute through incorrect delivery, poor atomisation or uneven cylinder contribution, but hull condition, propeller load, turbocharging and operating practice may also affect consumption. A pump overhaul should therefore be based on measured evidence rather than fuel consumption alone.

Fixed-Speed vs Variable-Speed Diagnosis

A fixed-speed generator engine may show a problem mainly at one defined operating speed, while a variable-speed propulsion engine can behave correctly at one point and poorly at another. For variable-speed engines, we therefore ask for the speed and load range where the fault occurs. For fixed-speed engines, information about frequency or speed stability, load changes and the rated operating point is useful.

Bosch, LÓrange, Kugelfischer and Other Mechanical Systems

The diagnostic approach applies across different mechanical pump manufacturers. We inspect and assess suitable Bosch, LÓrange, Kugelfischer and other mechanical fuel-injection pumps, but test procedures and available data vary by design. The component must be identified before any calibration target is selected.

When to Send the Pump to Our Workshop

  • visible fuel leakage or mechanical damage at the pump
  • measured cylinder-to-cylinder delivery differences
  • known internal wear or corrosion
  • sticking control rack or irregular mechanical movement
  • pump history unknown after long storage
  • engine overhaul where preventive pump inspection is planned
  • confirmed injector condition but persistent injection-related symptoms remain
  • obsolete pump where replacement is no longer commercially practical

What We Need to Help Diagnose the Problem

  • clear photographs of the complete injection equipment and all identification plates
  • pump manufacturer, complete pump type and all visible part or reference numbers
  • engine manufacturer and exact engine designation
  • number of cylinders, rated power and rated speed
  • whether the engine operates at fixed speed or over a variable speed range
  • marine application: main propulsion, auxiliary engine, generator set or other duty
  • direction of rotation, if known
  • description of the fault, operating symptoms and previous repair history
  • available test sheets, engine acceptance data, manuals or calibration information
  • engine operating hours since the last pump or injector overhaul, if known
  • exhaust-gas temperatures by cylinder, if available
  • description of when the symptom occurs: starting, idle, rated load, acceleration or only at a specific speed
  • recent work on injectors, timing, turbocharger, valves or fuel supply
